A pad plug adds a flat pad that lifts the roll off the box floor, protecting the wound surface and letting some rolls dispense straight from the box. A roll suspension plug is longer with a larger flange and works with end boards to hold the roll fully off every surface. The more sensitive the material, the further you move from a plain plug toward full suspension.
Start With the Core
Every plug in this category begins with the hollow tube, or core, that paper, film, foil, and textiles are wound onto. The core is the structural backbone of the roll, and it is also the most vulnerable part. A dropped or stacked roll puts direct pressure on the core ends, increasing the risk of crushing, deformation, and loss of core shape. Once the core loses its shape, the whole roll becomes hard to mount, unwind, or sell.
Core Plugs: The Standard Type
A core plug is a molded plug that presses into one end of the core and caps it. It reinforces the inside diameter so the end can’t collapse under stacking or impact, and it gives handling equipment a clean, consistent surface to grip. Two formats cover most jobs.
- Single core plugs cap one end of a core. Run in pairs, they protect both ends of a roll that ships on its side in a cradle or lies flat.
- Double core plugs join two plugs back to back so rolls can stack vertically on a pallet. The load passes core-to-core through the plugs instead of through the wound material, which keeps the rolls secureand stops the stack from leaning.
With a core plug, the roll still rests in a cradle, on a pallet, or on end. That works for materials that tolerate light surface contact, including most paper, board, and sturdier films. It is the simplest and lowest-cost way to protect a roll, and for a large share of rolls it is all you need.

Pad Plugs: Protection Plus Box-Level Suspension
A pad plug is a core plug with a molded square or round pad that extends beyond the diameter of the core. While the plug fits securely inside the core, the larger pad rests against the inside of the shipping box, supporting the roll and keeping the wound material suspended above the bottom and sides of the package.
This design provides an extra level of protection by preventing the roll’s outer surface and edges from rubbing against the box during shipping and handling. Pad plugs are commonly used for products such as paper, labels, films, tapes, and other rolled materials where protecting the outer wraps and edges is critical to maintaining product quality. By keeping the roll elevated, pad plugs help reduce the risk of scuffing, contamination, moisture exposure, and edge damage.
Some pad plugs are designed with a slightly smaller plug diameter, allowing the roll to rotate freely while remaining supported. This enables the end user to dispense material directly from the shipping box without removing the roll, making them ideal for products that feed into dispensing or converting equipment. Pad plugs are best suited for light- to medium-weight rolls shipped individually in cartons, offering a simple, reusable solution for protecting both the core and the finished product.
Roll Suspension Plugs: Full, System-Level Suspension
A roll suspension plug is longer than a standard plug and has a larger flange, and it is built to work as part of a system rather than on its own. Paired with end boards, inserts, or channels, the plug holds the roll inside a frame so the entire wound surface stays off the box, the pallet, and the next roll over.
The point is zero surface contact. High-value and delicate rolls, such as fine films, foils, and coated or laminated stock, can’t touch their own surface even inside a padded box. Suspending the roll by its core through a heavier-duty plug and a rigid end board removes that risk, and it lets the rolls stack and lock together for shipping without strapping the rolls themselves.
Roll suspension plugs are designed for applications where maximum protection is required throughout the supply chain. While they require a complete suspension system, they provide the highest level of roll protection available, helping manufacturers reduce product damage, improve shipping reliability, and ensure rolls arrive in the same condition they left the production floor.

How To Match the Plug to the Roll
- Can the surface tolerate contact? If yes, a core plug is enough. If a scuff or flat spot means a reject, move to a pad plug or a suspension plug.
- How heavy is the roll, and what is the core ID? Weight drives the grade (standard, heavy-duty, or crush-resistant), and the core’s inside diameter drives the plug size. A plug that sits loose in the core does nothing.
- How does the roll ship? On end or vertically stacked points to double core plugs. One delicate roll per box points to pad plugs. Palletized high-value rolls point to a suspension system.
- Does the end customer dispense from the box? If they feed material straight off the roll, a pad plug with an undersized plug saves them an unpacking step.

Why the Material and the Molder Matter
The plug type decides what gets protected. How long that protection lasts (and what it costs you over a year of shipments) comes down to the material and who molds it.
